Would this work to mill 1/4" thick aluminum plate. I need to cut slotted holes and grooves for elevator headed bolts to slide in.

Yes, this 500W spindle CNC is capable of milling 1/4" aluminum plate, but it requires much slower feed rates and shallower passes than wood. The dual linear rails and ball screws provide the necessary rigidity to handle the lateral forces of cutting aluminum without excessive vibration. For slotted holes and grooves, use high-quality carbide end mills and take passes of 0.1mm to 0.3mm to ensure a clean finish and prevent tool breakage.

It is essential to use a lubricant or mist coolant during the process to keep the aluminum from melting and sticking to the cutting flutes. Since elevator bolts require precise flat-bottomed grooves, this 3-axis machine is well-suited to create the exact depth needed for the heads to slide freely. What thickness of acrylic can this cut?

If the milling cutter used can cut a thickness of about 1.8–2 cm, if it is a pointed cutter then it is around 1–1.5 cm. However, one point to note is that the Z-axis single plunge feed rate should not exceed 2 mm. For example, a material with a thickness of 1 cm needs to be cut through in at least 5 passes.

Can you upgrade the spindle to a 2.2kw without a vfd or do you need to also purchase one of those as well to do the upgrade?

We do not recommend doing this, as the machine's built-in stepper motor may not be able to support the weight of such a high-power spindle.
